Injection moulding is the principal method of forming thermoplastic materials. Modifications of the injection process are sometimes used for thermosetting plastics. In injection moulding, plastic material is put into a hopper which feeds into a heated injection unit. A reciprocating screw pushes the plastic through this long heating chamber, where the material is softened to a fluid state. At the end of this chamber there is a nozzle which abuts firmly against an opening into a cool, closed mould. The fluid plastic is forced at high pressure through this nozzle into the cold mould. A system of clamps hold the mould halves shut. As soon as the plastic cools to a solid state, the mould opens and the finished plastic is ejected from the press. Injection Moulding process for the manufacture of plastic items is a proven technology. The selection of Injection Moulding Machine depends upon the product feature, size and weight. The required type and grade of the Thermoplastic is fed after pre-mixing the granules with colouring pigments and additives into the barrel of the Injection Moulding Machine through a hopper. The typical cycle time for Injection moulding varies between 15 seconds to 90 seconds depending on the design of the finished product. The barrel carries a screw or ram / plunger which applies pressure to make fluidity in molten resin towards the nozzle. The barrel is heated by electrical heaters. Several controlling devices are used to make constant temperature heating from input source and heat is dissipated due to shear action of the materials by screw. The screw construction consists of a shaft flight that rotates inside a heated barrel. As the screw rotates, the material is first conveyed along with the screw by an anqer-type action and is heated by a combination of conduction from the cylinder wall and some shearing action. The first section of the screw is called the feed section. Usually melting begins about half way down the length of the screw. The depth of the screw flight decreases at this point to begin compressing the melt. This is the beginning of the transition section. Eventually, the melt reaches the point along the screw where minimum flight depth occurs. This is the beginning of the metering zone. The nozzle of injection moulding machine injects the melted resin in mould. The nozzle is usually made of nitrated steel. It is generally surrounded by electric heater to prevent any fall in temperature of resin. Then after a short pause to let the moulded plastics part cool and harden. The mould is opened and the finished article is ejected out. Clamping unit Clamping unit of an Injection Moulding Machine has three functions viz. (1) to open and shut the mould, (2) to eject the part and (3) to hold the mould closed with sufficient force to resist the opening force caused by melt pressure inside the mould during filling and packing can cause the part to stick making it difficult to seperate the two mould halves. Thus, the initial opening force applied to the mould may have to be quite high. The magnitude depends on packing pressure, materials and part geometry (depth and draft) but could require a force equal to 10 to 20% of the nominal clamp force. The ejector system usually consists of a hydraulically activated ejected plate. The force required to eject the part is usually much less than 1% of the nominal clamp force but is a function of materials, part geometry and sacking pressure. Any rejections in the process could be reprocessed depending on the product and the function requirement.

Quality Function Deployment (QFD) at Asian, which is a process of listening to what is "designed" during the initial planning of the product itself - before it is put on paper or on assembly line. QFD process at Asian involves taking up of a broad specification or specific problems or needs of the customer using a logical way to fulfill the customer's demands with the available resources. Any QFD exercise aims at answering the three basic questions: What are the qualities that the customer desires in the product? What functions must this product serve? Based upon the resources we have, how best can we provide what the customer needs? QFD is a paradigm change from traditional "Manufacturing Quality" to "Product Design Quality" at Asian - Traditional Manufacturing Quality is achieved by inspecting the product for specific procedure, also, commonly called as "Inspected-In-Quality". However QFD practice at Asian emphasises on incorporating moulds. This is called "Designed-In-Quality". Designed-In-Quality is the foundation stone for simultaneous concurrent engineering. There are four phases to any QFD exercise. The four phases are: 1. Design 2. Details 3. Process 4. Production These phases help communicate product requirements from the customer to design teams to the production operators. Each phase has a matrix consisting of a vertical column of "Whats" and a horizontal rows of "Hows". "Whats" are customers requirements and "Hows" are the ways of achieving them. By involving all the departments in ensuring quality during design, QFS helps in the breakdown of functional barriers and replaces emotion with logic which are important aspects in today's fast changing organisations. QFD helps bring together data from diverse resources and arrive at a methodology to meet customer expectations, competitive market analyses, engineering, expertise, manufacturing capabilities, strategic goals and cost considerations. By using collective knowledge we at Asian identify what will work, what will not and what to avoid. This QFD in conjunction with TPM (Total Productive Maintenance) consisting of sourcing of raw materials to manufacturing to in-house product movement to Assembling floor - help us to maintain our competitive advantage by manufacturing products that meet customers quality needs at a price that delights the customer.
